An airless sprayer is a high-pressure pump moving abrasive, fast-drying material through fine passages, so when something goes wrong it almost always shows up as a spray problem: no paint, weak pressure, a stuttering pattern or a poor finish. The reassuring part is that the vast majority of faults come from a short list of causes - dried paint, worn parts, blocked filters and air in the system - and most can be diagnosed and fixed on site with basic tools.

This guide is organised by symptom. Find the problem you are seeing, work through the likely causes from simplest to most involved, and you will resolve the great majority of issues without a trip to the service centre. A single principle runs through all of it: always work from the easy, cheap checks toward the harder ones, because the easy cause is usually the real one.

The pump will not prime

Priming is the pump pulling paint up from the container and filling the system. When it will not prime, the pump is almost always sucking air instead of fluid, or a valve is stuck.

  • Suction tube not fully submerged - the intake is drawing air. Make sure it sits well below the paint surface.
  • Blocked or clogged inlet filter - clean the intake strainer so paint can be drawn in.
  • Stuck intake or outlet valve - dried paint can glue the ball valves shut. Cycling the pump with clean fluid or gently tapping the intake often frees them.
  • Air trapped in the system - run the machine on the prime or bypass setting with the pressure low until fluid flows steadily and the air is purged.
  • Dry seals on a machine stored without proper cleaning - the packings may need lubrication or, if worn, replacement.

The fastest general fix is to place the machine on its prime setting with clean fluid, open the pressure, and let it cycle until it draws steadily. If it still will not pick up, the intake valve is the prime suspect.

Loss of pressure

Weak or dropping pressure is one of the most common complaints, and it has a clear diagnostic order. Because pressure loss can come from anywhere between the paint and the tip, test in sequence rather than guessing.

Work from the tip backward

  1. Tip: a worn or partially clogged tip is the most frequent cause. Clean it, or fit a new one - tips are wear items and degrade steadily.
  2. Filters: check the gun filter, the manifold filter and the intake strainer. A blocked filter starves the tip. Clean or replace any that are dirty.
  3. Pressure setting: confirm the control is actually set high enough for the material and that it is holding, not drifting down.
  4. Pump packings: if tip and filters are clean and pressure still sags under load, worn packings are letting pressure bleed internally and should be replaced.
  5. Valves: a worn or dirty intake or outlet valve seat can also prevent the pump from building full pressure.

The great majority of pressure complaints are solved at the first two steps - the tip and the filters. Only move deeper into the pump once those are ruled out.

Pulsating or surging spray

If the spray pulses, throbs or surges instead of holding a steady fan, the pump is losing and regaining prime with each stroke, or a valve is intermittently sticking. It is essentially a milder, cyclic version of the priming problem.

Look first for air being drawn in: a loose intake, a suction tube sitting too high, or a low paint level that lets the pump gulp air. Then check for a partially blocked intake filter that restricts flow on each stroke, and for worn packings that let the pump slip. Flushing the system to clear trapped air and confirming a fully sealed, submerged intake steadies most pulsating patterns. A machine designed to deliver smooth, consistent output will hold a steady pattern once the intake and filters are right.

Tails in the spray pattern

Tails are the heavy, cigar-shaped streaks of unatomised paint at the top and bottom of the fan, instead of a clean, even edge. They are a direct sign that the coating is not being fully broken into droplets.

  • Pressure too low: raise it gradually until the tails just disappear and the fan is uniform.
  • Worn tip: an enlarged, rounded orifice cannot atomise properly - fit a fresh tip.
  • Material too thick: thin the paint according to the manufacturer so it atomises at a sensible pressure.
  • Wrong tip size: an orifice too large for the pump and material can prevent full atomisation.

Resist the urge to simply crank the pressure to the maximum. Raise it just enough to clear the tails; if a small increase does not fix them, the tip or the material is the real cause.

Clogged spray tip

A tip that suddenly spits, sprays a distorted pattern or stops passing paint is usually partially blocked by a fleck of dried paint or debris. On a reversible tip, the fix is quick: stop spraying, rotate the tip to the reverse or clean position, trigger the gun briefly into a waste container to blow the blockage back out, then rotate it forward and continue.

If clogging is frequent, the cause is upstream: unstrained paint, a bypassed or damaged filter, or debris in the material. Always strain paint before use and keep the filters in place and clean. Never try to clear a tip by poking metal into the orifice - it damages the precision opening and ruins the pattern permanently.

Blocked filters

Airless machines carry several filters - typically at the intake, in the pump manifold and inside the gun - and every one of them protects the parts downstream. When they clog, the symptoms mimic other faults: low pressure, poor pattern, starving at the tip and frequent tip blockages.

Include filter cleaning in your normal routine rather than waiting for a fault. Remove, inspect and clean each filter when you flush the machine, and replace any that are torn or permanently caked. A torn filter is worse than a blocked one, because it lets debris straight through to clog the tip and score the pump. Matching the filter mesh to the coating - coarser for heavy materials, finer for fine finishes - also prevents both starving and clogging.

Leaking spray gun

A gun that leaks needs attention immediately, both because it wastes paint and because high-pressure fluid is hazardous. The location of the leak points to the cause.

  • Leaking from the tip when the trigger is released: the needle and seat are worn or held open by debris - clean or rebuild the fluid section of the gun.
  • Leaking around the tip guard: a worn or missing tip seal or seat - replace the seal and check the guard is seated correctly.
  • Leaking at the hose connection: a loose fitting or failed seal - tighten to specification or renew the seal, never overtighten.
  • Leaking from the trigger area: worn packings inside the gun - service the gun with the correct repair kit.

Because the gun is a wear item under constant high pressure, keeping a service kit for it on hand turns most gun leaks into a ten-minute repair rather than downtime.

Paint will not spray at all

When the machine runs but no paint comes out, the flow is blocked or the pump is not moving fluid. Work through the chain from the container to the tip: confirm there is paint and the intake is submerged, that the machine is primed and not stuck on the bypass or prime setting, and that the tip is not fully clogged. Then check the filters and, finally, the pump itself.

A very common and easily missed cause is that the machine is still set to prime or bypass rather than spray, so pressure is being routed back to the bucket instead of to the gun. Confirm the valve position first - it costs nothing and solves a surprising share of no-spray calls.

Motor runs continuously

On a demand-driven airless sprayer the pump should cycle to hold pressure and then rest. If the motor never stops cycling while the gun is closed, the machine cannot hold pressure - it builds, leaks internally, and immediately runs again to rebuild.

  • Worn pump packings or seals letting pressure bleed back internally - the usual cause; replace the packings.
  • A worn or dirty intake or outlet valve that will not seat and hold - clean or replace.
  • An external leak - a dripping gun, hose or fitting - forcing constant rebuilding. Fix the leak first.
  • A pressure control or transducer fault on machines with electronic control - have it checked if the mechanical causes are ruled out.

Continuous cycling wears the motor and pump quickly, so do not keep working through it. Track down why the machine cannot hold pressure and put it right before the small fault becomes a major repair.

Poor atomisation and finish

If the coat looks coarse, grainy or uneven rather than smooth, the paint is not being atomised finely enough. This overlaps with tails but shows across the whole pattern, not just the edges. The causes are the familiar trio: pressure set too low for the material, a worn tip that can no longer atomise, or paint that is too thick or too cold to break up cleanly.

Correct atomisation is a balance: enough pressure and a sharp, correctly sized tip for the material, with the paint at a workable temperature and viscosity. Get those in step and the finish comes right. Chasing a smooth finish with pressure alone, on a worn tip or over-thick paint, only creates overspray without solving the problem.

Maintenance and preventive care

Almost every fault above is prevented by the same habit: thorough cleaning. An airless sprayer left with paint drying inside it is the single biggest source of breakdowns. Flush the machine completely after every use, running clean fluid through the pump, hose and gun until it runs clear, and relieve the pressure before you pack up.

  • After every job: flush the whole system clean, clean the tip and filters, and wipe the machine down.
  • Regularly: inspect and clean all filters, check the tip for wear, and look over the hose for damage.
  • Storage: for anything more than a day, protect the pump with the manufacturer-recommended storage fluid so the packings do not dry out.
  • Wear parts: treat tips, filters, seals and packings as consumables and replace them on schedule, not only when they fail.
  • Keep spares on hand: a spare tip, gun and pump service kit turn most faults into a quick swap rather than lost time.

Preventive maintenance is not about doing more work - it is about doing a few minutes of the right work at the right time so the machine is ready when you are. Consistent cleaning and timely replacement of wear parts keep an airless sprayer spraying reliably for years, and make the occasional real fault easy to isolate because everything else is known to be in good order. When parts do wear out, fitting genuine replacements keeps tolerances and performance where they should be.
